I'd like to get into making some as a side hobby. Funny I was just google searching it this morning and actually placed an Amazon order for a sheet of Kydex before seeing this thread.

Instead of Amazon - if you find you enjoy it - order from Holstersmith.com instead. Kydex is cheaper there, and they have a huge range of thickness, color, and textures - ie, plain "haircell", basketweave, carbon fiber, or even fabric / suede wrap stuff. 0.080" is the standard - most concealment holsters are made of this thickness. 0.060 gives crisper definition and is lighter / thinner, but it is not quite as durable. 0.093 and 0.125" thicknesses are good for holsters that need high durability and are likely to get banged into stuff, like duty holsters / open carry OWB woods / hunting holsters.
Are you going a foam press route, or do you have vaccuum forming equipment?
If you go with foam - higher density foam gives better definition and durability. The high density foam I'm using currently has probably seen 50 holsters made and has no permanent indentations. Softer foam will eventually start taking on indentations of molds as the foam breaks down and compresses.
